LEGO is, surprisingly, one of the world's largest and most precise plastic injection-molding operations. A LEGO brick is molded from ABS to tolerances on the order of microns — that's what gives the famous "clutch" that lets bricks from any decade snap together — so a toy company is, underneath, a precision-manufacturing company and one of the larger consumers of ABS in toys, tying it to the styrenics supply chain (the same ABS that makers like INEOS Styrolution produce). And a famous corollary: by unit count, LEGO makes more rubber tires than any tire company on Earth — hundreds of millions of tiny tires a year for its vehicles. So the toy brick conceals both a micron-precision plastics operation and the world's largest "tire" maker. It has spent years and large sums searching for a bio-based or recycled drop-in replacement for ABS that matches the clutch, durability and color — trying recycled PET, and publicly abandoning that route when it didn't work, while using sugarcane-derived polyethylene for soft "botanical" elements. So the world's most famous plastic toy is a live case study in how difficult it is to decarbonize a high-performance plastic product without sacrificing the very properties that define it. A brick that must snap perfectly for fifty years is exactly where "just switch to recycled plastic" runs into hard material-science limits.
