    Zinc Mining & Smelting

    Zinc ore (sphalerite) is mined, concentrated, and smelted via roasting and electrolytic refining to produce Special High Grade (SHG) or Super Special High Grade (SSHG) electrolytic zinc ingots with purity ≥99.99%. The Clarksville, TN smelter (Nyrstar, acquired by Korea Zinc in April 2026) is the only primary zinc smelter in the United States.

    Zinc Powder Atomization

    SHG zinc is melted and atomized — a stream of molten zinc is discharged into a high-velocity air or gas jet, forming fine powder particles (20–600 µm). The powder is alloyed with trace indium, bismuth, or aluminum to suppress hydrogen gassing in alkaline electrolyte. Suppliers such as Grillo (Germany) and EverZinc (Belgium) specialize in battery-grade zinc powder.

    Electrolytic Manganese Dioxide (EMD) Production

    Manganese ore is dissolved in sulfuric acid to form a manganese sulfate solution, which is electrolyzed in large electrolytic cells. MnO2 deposits on titanium anodes and is harvested, ground, and neutralized to produce battery-grade EMD (≥91% MnO2). China accounts for over 60% of global EMD production; Xiangtan Electrochemical alone holds ~25% of global capacity.

    Cathode Mix Preparation

    EMD is blended with graphite (carbon black) in a roughly 90:10 ratio to improve electrical conductivity, then formed into ring-shaped pre-molded pellets or a wet paste. For NiMH batteries, the positive electrode is instead a nickel hydroxide paste sintered or pasted onto a foamed nickel substrate.

    Steel Can & Terminal Fabrication

    Steel strips (nickel-plated for internal surfaces, tinplate for outer jacket) are deep-drawn into cylindrical battery cans. Brass or tinplate sheet is stamped into positive and negative terminal caps. The can serves as both the structural case and the cathode current collector in alkaline cells.

    Electrolyte & Separator Preparation

    Concentrated potassium hydroxide (KOH, typically 35–40% aqueous solution) is prepared as the alkaline electrolyte, with zinc oxide added to retard zinc corrosion. A nonwoven separator (nylon/polyolefin wet-laid fabric) is pre-cut to line the inside of the cathode ring, preventing anode-cathode short-circuit while allowing ion transport.

    Cell Assembly & Filling

    On high-speed automated lines (3,000–4,000 cells/minute), cathode rings are inserted into the steel can, separator film placed, KOH electrolyte injected, and zinc-gel anode filled into the hollow center. A brass current-collector pin is inserted into the anode gel. The cell is crimp-sealed with a plastic grommet and negative terminal.

    Testing, Labeling & Packaging

    Completed cells are discharge-tested and sorted by quality grade. Cells are labeled with outer jackets (PVC or paper sleeve) and packaged into retail blister packs or bulk trays. For NiMH cells, additional formation cycling (initial charge-discharge cycles) is performed before packaging to stabilize capacity.
