The process

    Brass case forming

    Copper (70%) and zinc (30%) melted and drawn into brass tubing using a series of cold-working and annealing steps. Case heads, primer pockets, and case mouths formed to MIL-SPEC tolerances. Only a handful of manufacturers hold US military qualification for 5.56mm/7.62mm NATO brass case production.

  2. 02

    Primer manufacturing

    Lead styphnate (or lead-free alternative: Sintox zinc/titanium, KDNP organic) mixed with sensitizing compounds and pressed into copper or nickel primer cups with seated anvil. Highly specialized, labor-intensive process. During 2020-21 civilian demand surge, primers — not bullets or cases — were the primary bottleneck. Only 4 US companies manufacture primers.

    Smokeless powder (propellant) production

    Nitrocellulose produced from cotton/wood cellulose + concentrated nitric/sulfuric acids; blended with stabilizers and plasticizers (dibutyl phthalate) and spheroidized or granulated to precise particle sizes for consistent charge weights. Explosion risk requires geographically isolated plants. In the US: St. Marks Powder (FL, ~100% US military propellant) and Radford AAP (VA, sole military nitrocellulose producer) are the only active facilities.

    Bullet/projectile manufacturing

    Lead-antimony alloy (90-94% Pb, 6% Sb) cast or forged into bullet cores. Copper or gilding metal jacket drawn over core for jacketed designs. Antimony hardens lead for accuracy and terminal performance; US produces zero antimony domestically (all imported from China). Projectile swaged to precise weight and diameter tolerances.

    Assembly and loading

    Primer press-fit into case primer pocket. Automated powder dispenser measures charge to ±0.3 grain accuracy. Bullet seated and crimped. Automated inspection at each station. Lake City AAP (Independence, MO) is the largest US facility; certified capacity 1.6 billion rifle rounds/year.

  6. 06

    Testing, quality control, and packaging

    Dimensional and weight inspection; pressure testing on instrumented barrels (98% lot acceptance for military); velocity and standard deviation testing (±50 fps mil-spec). Mil-spec rounds sealed against moisture. Packaged in boxes, ammo cans, or palletized bulk containers with lot tracking for traceability.
