How it's made

The process

  1. 01

    Bauxite mining

Open-pit extraction of bauxite ore (hydrated aluminum oxides). Guinea has the world's largest reserves (7.4B tonnes) with 88–91% alumina recovery vs. 86% global average. Australia, Brazil, and Jamaica are secondary producers. China imports 69% of its bauxite from Guinea.

  2. 02

    Alumina refining (Bayer process)

Bauxite dissolved in hot caustic soda (NaOH, 150–200°C) under pressure; aluminum minerals dissolve as sodium aluminate while iron/silicon impurities (red mud) separate out. Aluminum hydroxide precipitated then calcined at 1000°C to produce anhydrous Al₂O₃. ~80 refineries globally; 1.7–3.3 tonnes bauxite yields 0.91 tonnes alumina.

  3. 03

    Hall-Héroult smelting (electrolysis)

Al₂O₃ dissolved in molten cryolite (Na₃AlF₆) at ~960°C; direct current (100–300 kA) at <5V passed through carbon anode–cathode cell; aluminum deposits at cathode. Consumes 13,000–16,000 kWh electricity per tonne — equivalent to Boston's annual electricity use per smelter per year. Carbon anodes (petroleum coke + coal tar pitch) consumed at ~0.45 tonnes per tonne Al produced.

  4. 04

    Casting and alloying

Molten aluminum cast into primary ingots (sow, t-bar, billet) or directly alloyed with silicon, magnesium, copper, zinc for specific grade properties (e.g., 2xxx aerospace, 6xxx automotive, 3xxx packaging). Continuous direct-chill (DC) casting is standard.

  5. 05

    Rolling and extrusion

Ingots hot-rolled then cold-rolled into sheet (0.2–10mm) for automotive panels, beverage cans, and construction. Billets extruded through shaped dies for structural profiles. Foil rolled to 6–200 microns for packaging. Each stage may include annealing to restore ductility.

  6. 06

    Fabricated product manufacturing

Sheet stamped into automotive body panels, aerospace skins, food/beverage cans. Extrusions machined into building components, heat exchangers, EV battery enclosures. Each end-use application requires certified alloy, temper, and surface treatment.
