    Natural Gas Feedstock Preparation (Nitrogen Fertilizers)

    Pipeline natural gas (methane) is desulfurized and pre-heated with steam. Natural gas accounts for 70–85% of total variable production cost for ammonia; ~32–36 MMBtu of gas is required per tonne of ammonia. Gas price volatility directly determines nitrogen fertilizer cost and profitability.

  2. 02

    Steam Methane Reforming (SMR) — Hydrogen Production

    Pre-treated gas + steam pass over nickel-based catalyst at 800–900°C, 10–30 bar, yielding H₂, CO, and CO₂ (syngas). Water-gas shift reaction and amine scrubbing purify the hydrogen. The primary reformer is the largest capital item in an ammonia plant; a single reformer tube failure can down an entire plant for weeks.

    Haber-Bosch Ammonia Synthesis

    H₂ and N₂ at ~3:1 molar ratio compressed to 150–300 bar, reacted over iron catalyst at 370–540°C. Single-pass conversion is only 15–25%; unreacted gases are recycled. Output: anhydrous ammonia (NH₃) — the foundational nitrogen compound for all downstream fertilizers. Nearly 50% of the nitrogen atoms in human body protein originated from the Haber-Bosch process.

    Urea Synthesis and Prilling/Granulation

    Ammonia reacts with CO₂ (recovered from reforming) at high pressure to produce urea — the world's most widely used solid nitrogen fertilizer at 46% N. Molten urea is prilled (dropped through cooling air) or granulated for storage stability. Urea can also be dissolved as UAN (urea ammonium nitrate) solution.

    Phosphate Rock Mining & Beneficiation

    Sedimentary phosphate rock (fluorapatite) is mined by open-pit methods, then beneficiated (washing, flotation) to raise P₂O₅ content from ~12% to 28–35% in marketable concentrate. Morocco and Western Sahara hold ~70% of global phosphate rock reserves. The US formerly held dominant reserves but Florida and North Carolina deposits are depleting — current US reserve life ~25 years.

    Phosphoric Acid Production (Wet Process)

    Phosphate rock is reacted with sulfuric acid (H₂SO₄) to produce wet-process phosphoric acid (WPA), the intermediate for MAP, DAP, and TSP fertilizers. ~2.5–3 tonnes of sulfuric acid is required per tonne of P₂O₅ produced. The sulfuric acid itself is either purchased (from copper/zinc smelting byproduct supply) or produced on-site from sulfur burning.

    Potash (MOP) Mining & Processing

    Potassium chloride (muriate of potash, MOP) is mined from buried evaporite deposits (Devonian Prairie Evaporite Basin in Saskatchewan, Verkhnekamskoye deposit in Russia, Starobin deposit in Belarus) by conventional shaft mining or solution mining. Ore is crushed, separated by flotation or electrostatic separation, and compacted into granules. Potash is used directly as a fertilizer or blended into NPK compound products.
