    Powertrain manufacturing

    Internal combustion engines: cylinder blocks cast (gray iron or aluminum) and machined; heads, cranks, and cams precision-machined; assembly and leak-testing. EV powertrains: battery modules assembled into packs; electric motors wound and assembled; power electronics integrated.

    Wiring harness and electronics integration

    Vehicle wiring harness (1-4 km of wire per vehicle; 1,000-3,000 connectors) assembled predominantly in low-cost countries (Mexico, Romania, Ukraine, Morocco); harness installed in body before trim; ECUs, sensors, and ADAS modules integrated. Modern vehicles contain 50-150 electronic control units.

    Painting and corrosion protection

    Body-in-white cleaned, phosphated, and dip-coated with electrocoat primer (e-coat) for corrosion protection; seam sealer applied; intermediate and topcoat applied by robotic spray in paint booth. Total paint process: 8-12 hours; VOC emissions tightly regulated.

    Trim and chassis assembly

    Interior trim (dashboard, seats, headliner, door panels) installed; glass (windshield, side windows by AGC/PPG/Pilkington) bonded in; chassis components (suspension, brakes, axles) married to body on final assembly line at ~60-70 vehicles/hour; tires mounted.

    Quality testing and homologation

    Completed vehicles undergo end-of-line testing: engine start, roll test, headlight aim, water test, electromagnetic compatibility; statistical sampling for dimensional, NVH (noise/vibration/harshness), and safety checks. Federal Motor Vehicle Safety Standards (FMVSS) compliance documentation maintained per vehicle.

    Logistics and dealer distribution

    Finished vehicles transported by rail (TTX Company, flatcar loads), car carrier truck, or RORO vessel for export; vehicles GPS-tracked in transit; delivered to dealerships or fleet customers within 2-8 weeks of production.
