    Ethylene production (steam cracking)

    Natural gas liquids (ethane, propane) or naphtha cracked at 800-900°C in furnaces to produce ethylene monomer. US Gulf Coast uses primarily ethane feedstock from Marcellus/Permian shale gas — giving US producers a ~$200-300/tonne cost advantage over European naphtha crackers.

  2. 02

    Polyethylene polymerization

    Ethylene polymerized into LLDPE (linear low-density PE), LDPE (low-density PE), or HDPE (high-density PE) using Ziegler-Natta or metallocene catalysts. LLDPE and LDPE are primary resins for trash bags and stretch wrap; HDPE for rigid bags and containers. Reactor conditions control molecular weight and density.

    Resin compounding and coloring

    Base PE resin blended with color masterbatch (carbon black for black bags, titanium dioxide for white), UV stabilizers, antioxidants, slip agents, and anti-block additives. Post-consumer recycled (PCR) content blended at this stage for recyclable/recycled products (typically 30-50% PCR in sustainable trash bags).

    Blown film extrusion

    Molten PE compound extruded upward through an annular die, inflated into a tubular bubble by air pressure, cooled by air ring, and collapsed. Film thickness 0.5-3.0 mil (12-75 μm) for trash bags; output 300-1,000 kg/hr per line. Film properties (puncture resistance, elongation) tuned by resin blend and blow-up ratio.

    Bag converting and finishing

    Collapsed film tube slit, folded, sealed by heat seal bars, and perforated or cut-off to form individual bags. For drawstring bags: drawstring channels formed, tape inserted. Bags folded into rolls or flat-pack stacks; some bag types embossed for odor resistance. Print applied inline for branded products.

    Packaging and distribution

    Bags counted, rolled, or stacked; retail cartons assembled with UPC labeling. Distribution through grocery/mass-market retail (Walmart, Target, Costco dominate; private label drives ~40% of US trash bag volume), club/wholesale, and food service channels. Low value-to-weight ratio limits import competitiveness of finished bags.

Vistalon EPDM holds an estimated 12-15% global market share. Braskem S.A. Braskem entered into a structured operating agreement with Petrobras following liquidity pressures in 2023. Meltblown PP capacity at Braskem is estimated at 80,000-120,000 tonnes/year across relevant grades.

The facility's PP unit can be configured to produce high-MFR grades for meltblown nonwoven applications. Point Comfort is one of only three US sites (alongside ExxonMobil Baytown and LyondellBasell Channelview) with significant meltblown PP capacity. The site was severely damaged by Hurricane Harvey in August 2017 — Formosa's PP output was curtailed for months, providing a preview of Gulf Coast supply vulnerability.
