    Crude Oil Extraction

    Crude oil is extracted via vertical, directional, or horizontal wells onshore (Permian Basin, Eagle Ford, Bakken) and offshore (Gulf of Mexico deepwater). The US produced ~13.3 million bpd in 2023; the Permian Basin alone contributes ~45% of domestic output. Imported crude (~6.5 million bpd) arrives predominantly from Canada (60% of imports), Mexico, Saudi Arabia, and Iraq.

    Crude Transportation — Pipeline & Marine

    Extracted crude is transported to refineries via gathering pipelines, trunk pipelines (Keystone, Dakota Access, Seaway), and marine tankers. Gulf Coast refineries — home to ~55% of US refining capacity — receive Canadian heavy crude via inland pipelines and waterborne crude via LOOP (Louisiana Offshore Oil Port). The Jones Act restricts coastal crude shipping between US ports to US-flagged vessels.

    Atmospheric & Vacuum Distillation (CDU/VDU)

    Crude oil is heated to ~370°C and fed into an atmospheric distillation tower (CDU), separating fractions by boiling point: LPG, naphtha (gasoline precursor), kerosene/jet fuel, straight-run diesel, and atmospheric residuum. The residuum is further processed in a vacuum distillation unit (VDU) at ~400°C to extract vacuum gasoil (FCC feedstock) and vacuum residue (for coking or asphalt).

    Fluid Catalytic Cracking (FCC)

    Vacuum gasoil is cracked over zeolite-based FCC catalysts at 500–550°C in a riser reactor, converting heavy molecules into gasoline-range hydrocarbons (40–50% yield) and light olefins. FCC is the economic heart of most US refineries; catalyst is continuously circulated, regenerated, and partially replaced (1–3 tons/day). BASF, W.R. Grace, and Albemarle/Ketjen supply ~75% of US FCC catalysts.

    Hydrocracking & Hydrotreating

    Hydrotreating removes sulfur, nitrogen, and metals from diesel and gasoline blendstocks using cobalt-molybdenum or nickel-molybdenum catalysts (Topsoe, Albemarle, Criterion) at 300–420°C under hydrogen pressure. US EPA ultra-low sulfur diesel (ULSD) standard of 15 ppm sulfur requires extensive hydrotreating; hydrogen is produced on-site via steam methane reforming (SMR) of natural gas.

    Reforming & Alkylation

    Catalytic reforming (using platinum-rhenium catalysts) upgrades low-octane naphtha to high-octane reformate for gasoline blending. Alkylation units combine light olefins with isobutane (using sulfuric or hydrofluoric acid catalyst) to produce high-octane alkylate — a premium gasoline blending component valued for low vapor pressure and zero aromatics.

    Blending & Oxygenate Addition

    Finished gasoline is blended from reformate, alkylate, FCC gasoline, butane, and ethanol (10% E10 per Renewable Fuel Standard). Summer and winter blends differ in Reid Vapor Pressure (RVP) limits. Ultra-low-sulfur diesel is blended with biodiesel (B5–B20) where mandated. Specialty additives include detergents, corrosion inhibitors, and anti-knock compounds.

    Pipeline & Terminal Distribution

    Refined products move from Gulf Coast refineries through the Colonial Pipeline (Line 1: gasoline, Line 2: diesel) — the largest US products pipeline at 2.5 million bpd from Houston TX to Linden NJ — and other major pipelines. Products pipelines serve bulk terminals where truck tankers load for retail delivery. Pipeline batching requires precise sequencing of product grades.

    Retail & Commercial Delivery

    Tanker trucks deliver gasoline and diesel from terminals to retail stations, truck stops, fleet accounts, and commercial customers. ASTM D4814 (gasoline) and D975 (diesel) specifications govern finished fuel quality. Retail prices include crude cost (~55%), refinery margin (~15%), distribution/marketing (~15%), and taxes (~15%).
