The process

  1. 01

    Raw Material Preparation & Weighing

    Pigments (TiO2, iron oxides, carbon black), binders (acrylic emulsion, epoxy resin, VAE emulsion, alkyd), extenders (calcium carbonate, kaolin), solvents/cosolvents (propylene glycol, glycol ethers), and additives are measured on industrial scales. For industrial/epoxy coatings, Part A (epoxy resin) and Part B (amine hardener) are staged in separate vessels.

  2. 02

    Pre-Mix & Pigment Wetting

    Pigment powders are added to a liquid premix containing water (or solvent), dispersant, and a portion of binder. High-speed dissolvers or cowles blades mechanically wet pigment particle surfaces with dispersant to prevent re-agglomeration. This stage determines ultimate color strength and hide.

  3. 03

    Dispersion / Milling

    Wetted pigment paste is passed through a bead mill where grinding media (ceramic beads, 0.3–2 mm) break agglomerates to primary particle size. Fineness of grind is measured by Hegman gauge. Industrial and automotive finishes require finer grinds (Hegman 6–7) than flat architectural paint (Hegman 4–5). Most energy-intensive step.

  4. 04

    Letdown / Binder Addition & Blending

    Milled pigment paste is let down into the main mixing vessel with full charge of binder (acrylic emulsion, epoxy Part A, VAE emulsion, or alkyd). Extenders, additional cosolvents (propylene glycol, 2-butoxyethanol), and additives (rheology modifiers, defoamers, biocides, UV stabilizers) are incorporated under agitation.

    Tinting & Color Matching

    Base paints are tinted in-store (architectural) or factory-matched (industrial/automotive) using universal colorants (iron oxide, phthalocyanine, quinacridone, carbon black dispersions). White bases contain high TiO2; deep bases contain minimal TiO2 to accept colorant. Automotive OEM coatings require multi-layer tint matching with metallic effect pigments.

  6. 06

    Quality Control Testing

    Each batch undergoes viscosity, pH, fineness of grind, hiding power (contrast ratio), gloss, dry time, and scrub resistance testing (architectural). Industrial/marine coatings also require corrosion resistance testing per ASTM B117 and ISO 12944. Two-component epoxy systems require pot-life and gel-time measurement.

    Filling, Packaging & Distribution

    Approved batches are pumped to automated filling lines: 1-qt to 5-gal cans (architectural), 5-gal pails and 55-gal drums (industrial), bulk tank delivery (automotive OEM). Distributed through company stores (Sherwin-Williams), distribution networks (PPG), or directly to industrial accounts.
