    Natural gas extraction and desulfurization

    Natural gas feedstock extracted and desulfurized to remove sulfur compounds that would poison Haber-Bosch catalysts. Natural gas serves double duty: feedstock (50%) for hydrogen production and fuel for process heat. Accounts for 75–90% of total ammonia production cost.

  2. 02

    Steam methane reforming (SMR)

    Methane (CH₄) reacted with steam over nickel-alumina catalyst in primary reformer: CH₄ + H₂O → CO + 3H₂. Water-gas shift reactors convert CO to CO₂ + more H₂. CO₂ removed via Benfield/Selexol absorption. Produces high-purity hydrogen for Haber-Bosch. Also captures CO₂ for urea synthesis.

    Haber-Bosch nitrogen fixation

    Atmospheric N₂ + H₂ → 2NH₃ over iron catalyst at 550°C and 200 bar. Conversion per pass ~15%; unreacted gases recycled. Process accounts for 1–2% of total global energy consumption — equivalent to global aviation. Modern plants achieve 1.5–1.6 tCO₂/tonne NH₃.

    Ammonia synthesis loop and recovery

    Ammonia separated from unreacted N₂/H₂ by condensation at high pressure; recycled gases re-enter synthesis loop. Liquid ammonia stored at –33°C in atmospheric tanks or under pressure at ambient temperature. Shipped as anhydrous ammonia by pipeline, rail, or specialized tankers.

    Urea and ammonium nitrate conversion

    Two downstream paths: (1) Urea synthesis — CO₂ (from SMR flue gas) + 2NH₃ → urea at 170–190°C, 140–200 bar; completely co-located with ammonia plant. (2) Ammonium nitrate — NH₃ + HNO₃ → NH₄NO₃; nitric acid produced from catalytic NH₃ oxidation (Ostwald process).

    Granulation, prilling, and distribution

    Liquid urea/ammonium nitrate granulated or prilled to uniform particle size for agricultural application. Bagged or shipped bulk to port or rail terminals. Ammonia exported via specialized refrigerated tanker ships or the now-severed Togliatti–Odessa pipeline (2,471 km; damaged June 2023).
