How it's made

The process

    Pulping

    Wood chips or recycled fiber are reduced to cellulose slurry. Virgin fiber: Kraft (sulfate) chemical process — chips cooked in digester with white liquor (NaOH + Na2S) at ~170°C, dissolving lignin. Recycled fiber: de-inking by re-pulping, flotation, and washing to produce deinked pulp (DIP). Two parallel supply chains — commercial-grade (AfH) and consumer-grade — cannot easily cross-supply due to different format and distribution specs.

  2. 02

    Bleaching (ECF)

    Pulp is whitened and lignin-purged. The dominant process is ECF (Elemental Chlorine-Free): multi-stage sequence using chlorine dioxide (ClO2), NaOH, hydrogen peroxide (H2O2), and oxygen. ECF represents ~93% of global bleached chemical pulp. ClO2 is generated on-site from sodium chlorate deliveries; mills carry only 2–5 days of NaClO3 inventory. Premium tissue uses additional ozone stages.

    Stock Preparation & Refining

    Bleached pulp slurry is refined in disc refiners to control fiber length, fibrillation, and bonding. Softwood pulp (NBSK) provides tensile strength via long fibers (2.5–4 mm); eucalyptus/hardwood (BEKP) provides softness via short fibers (0.7–1.0 mm). Blend ratio (typically 30% NBSK / 70% BEKP for premium tissue) is set here. Wet-strength resins, softeners, and retention aids are added.

    Sheet Forming

    Diluted stock (~0.1% fiber) is pumped onto a moving forming fabric. Tissue uses the crescent former. Premium grades use Through-Air Drying (TAD) forming — air drawn through a wet sheet on structured fabric creates a 3D fiber matrix (used for Bounty, Quilted Northern, premium bath tissue). TAD yields higher bulk and absorbency but uses ~2× the energy of conventional drying.

  5. 05

    Yankee Drying & Creping

    Wet sheet is adhered to the Yankee dryer — a massive steam-heated steel/cast-iron cylinder 12–18 ft in diameter at 165–180°C, 30–80 psi internal pressure. A natural-gas-fired hot-air hood accelerates evaporation. Sheet exits at <5% moisture and is creped off using a hardened steel doctor blade at 15–25°. Creping creates micro-folds that impart softness, stretch, and bulk. Energy: ~5,800 MJ/tonne (>60% consumed at Yankee/hood). Fewer than 5 OEMs globally can supply Yankee cylinders.

  6. 06

    Converting

    Parent rolls (2–3 m wide, up to 30 tonnes) are unwound and converted: toilet tissue — slit, perforated, embossed, spirally wound, cut; paper towels — one or two plies calendered, embossed, wound; facial tissue — cut, folded, counted, boxed; napkins — cut, multi-fold. Multi-ply products are bonded using emboss-bonding (mechanical) and/or acrylic- or PVA-based adhesives for premium grades.

    Packaging & Palletizing

    Finished rolls/packs are wrapped in LDPE/HDPE polyethylene film (retail packs) or kraft paper (club-store bulk) on high-speed wrappers at 200–500 packs/min. Cases are erected, filled, sealed, and palletized. Consumer retail packaging uses flexographic-printed PE film sourced from Gulf Coast ethylene producers. The PE film supply chain was disrupted in 2021 by Texas Winter Storm Uri ethylene cracker shutdowns.
