The process

  1. 01

    Raw Material Batch Mixing

    Silica sand (~73%), soda ash (~13%), limestone, dolomite, and cullet (recycled glass, typically 20–30%) are weighed and blended in precise ratios in batch mixing silos. Soda ash is the flux that lowers the silica melting point from ~1720°C to ~1550°C. Cullet reduces energy demand by 2–3% per 10% increase. Batch homogeneity is critical — variation causes optical defects downstream.

  2. 02

    Continuous Melting in Regenerative Furnace

    The batch is fed continuously into a regenerative gas-fired furnace operating at 1500–1675°C. Furnaces run 24/7 for 16–20 year campaigns and cannot be stopped without destroying the refractory lining — a cold restart requires months and $20M–$50M in refurbishment costs. Natural gas provides ~75% of energy input (6.5 MMBtu/ton). Regenerative checkerwork heat exchangers recover exhaust heat to preheat combustion air.

    Float Bath (Pilkington Process)

    Molten glass flows from the furnace onto a bath of molten tin at ~1100°C. Glass floats and spreads to a naturally flat surface because molten tin is ~2.7× denser than glass. Top rollers (top rolls) control thickness; the glass ribbon cools from 1100°C to 600°C across the 50–60m bath. Tin is consumed at ~6 kg per ton of glass; the bath operates in nitrogen/hydrogen atmosphere to prevent tin oxidation. No commercially viable substitute exists for tin in this process.

    Annealing Lehr

    The glass ribbon exits the float bath at ~600°C and passes through an annealing lehr (tunnel kiln) over ~100m, cooling slowly to ambient temperature to relieve internal stress. Controlled cooling rate is critical: too fast creates residual stress that causes spontaneous breakage; too slow reduces line throughput. Glass exits as a continuous ribbon at ambient temperature, ready for cutting.

    Online & Offline Coatings

    Low-emissivity (low-e) coatings are applied via magnetron sputtering (offline) or chemical vapor deposition (online/pyrolytic). Offline sputtered low-e uses silver, zinc oxide, and titanium dioxide layers (~10nm total) applied in vacuum deposition chambers. Online coatings (applied on the hot glass ribbon in the lehr) are simpler but less thermally efficient. Low-e coating reduces window U-values from ~1.1 to ~0.3 W/m²K.

  6. 06

    Tempering, Lamination & Cutting

    Float glass is cut to standard sizes and processed for end use: (1) Tempered glass: heated to 620°C and rapidly air-quenched to create compressive surface stress (5× stronger than annealed); (2) Laminated glass: two panes bonded by a PVB (polyvinyl butyral) or ionoplast interlayer film under heat and pressure — when broken, fragments adhere to the film. Laminated glass is mandatory for windshields and many building codes.

    Insulated Glass Unit (IGU) Assembly

    Two or three glass panes are assembled into an insulated glass unit (IGU) using aluminum or stainless steel spacer bars, desiccant, and hot-melt butyl/silicone sealant. The cavity is filled with argon or krypton gas to reduce thermal conductivity. IGU manufacturing is highly automated; defects in sealant cause premature failure (condensation between panes). Triple-pane IGUs dominate Northern European and Canadian markets.

    Window Frame Fabrication & Glazing

    IGUs are glazed into window frames (vinyl/uPVC, aluminum, wood-clad, or fiberglass) using EPDM rubber gaskets and structural silicone sealant. Frame extrusion, cutting, welding (for vinyl), and hardware installation occur at window fabricators. ENERGY STAR Version 7.0 (effective October 2023) effectively mandates low-e coated double-pane or triple-pane glazing for all US window products.
