    Raw Material Procurement & Smelting

    Copper cathodes (99.99% electrolytic tough-pitch or oxygen-free grades), aluminum ingots (ASTM 1100/3003 series for fin stock), and steel coils are procured from commodity markets. Fluorite/fluorspar is sourced primarily from China for HFC/HFO refrigerant synthesis. Materials are sourced globally and transported to regional manufacturing hubs.

    Refrigerant Synthesis & Blending

    HFC refrigerants (R-410A transitioning to R-32 and R-454B under the AIM Act) are synthesized from fluorspar-derived hydrofluoric acid. China produces 70%+ of global HFCs. Starting January 1, 2025, new US residential HVAC equipment must use refrigerants with ≤700 GWP (no more R-410A production for new equipment). Honeywell, Chemours, and Chinese producers (Zhejiang Juhua, Sinochem Lantian) supply refrigerant cylinders to OEM assembly lines.

    Compressor Manufacturing

    Hermetic compressors (scroll, rotary, inverter-driven) are assembled from cast-iron or steel shells, copper motor windings, rare-earth NdFeB permanent magnet rotors (for variable-speed/inverter compressors), and precision-machined scroll or rotary elements. Copeland (Sidney OH, US) leads in scroll compressors; GMCC/Welling (Midea, China), Highly International (China), and Gree/Lingda (China) dominate global rotary compressor production.

    Heat Exchanger Fabrication

    Evaporator and condenser coils are fabricated by mechanically expanding copper tubes (ACR-grade, 3/8"–7/8" OD) through punched aluminum fin stock sheets. Copper tube bending, brazing, and pressure testing follow. Microchannel (MCHX) heat exchangers using flat aluminum tubes are an alternative for condenser coils; Sanhua, Guntner, and Daikin dominate microchannel production. Heat exchanger design determines system efficiency (SEER2 rating).

    Fan & Motor Assembly

    ECM (electronically commutated motor) blower and condenser fan motors are sourced from ebm-papst (Germany), Nidec (Japan), or Chinese OEMs. ECM motors with NdFeB permanent magnets provide 30–50% energy savings vs. PSC motors; required for SEER2 ≥18 systems. Fan blade assemblies (typically injection-molded polypropylene) are assembled onto motor shafts and mounted in fan decks.

    Controls & Electronics Assembly

    Inverter drives (IGBT-based power electronics), electronic expansion valves (EEVs), MEMS pressure sensors, and thermistors are assembled onto control boards. Microprocessors and WiFi modules enable smart thermostat integration. Danfoss (Denmark) EEVs are used in most high-efficiency systems; Mitsubishi and Infineon supply IGBT modules. Schematics and firmware are developed by OEM in-house engineering teams.

    System Assembly, Refrigerant Charging & Testing

    Components are assembled into outdoor condensing units (compressor, condenser coil, fan) and indoor air handlers (evaporator coil, blower, expansion device). Refrigerant charge (typically 4–10 lbs of R-32 or R-454B for residential split systems) is added via service ports. Completed units undergo pressure testing, leak detection (helium or nitrogen), and performance testing at rated conditions.

    Distribution, Installation & Service

    Finished HVAC equipment is shipped in OEM packaging via truckload to HVAC distributors and contractor supply houses. Installation requires EPA 608-certified technicians for refrigerant handling; R-454B (A2L classification) requires special handling procedures due to mild flammability. Parts distribution relies on stocking distributors; compressor and coil failures drive aftermarket demand for individual components.
