    Quarrying & Raw Material Extraction

    Limestone (CaCO₃, ~80% of raw material) blasted from open-pit quarries along with clay, shale, sand, and iron ore. US quarries in Texas, Florida, Missouri, Pennsylvania account for ~50% of domestic crushed limestone. Cement plants co-locate with quarries due to high mass and low value of limestone.

    Crushing & Raw Meal Grinding

    Limestone crushed in primary/secondary crushers, blended with corrective materials, and ground into a fine powder ("raw meal") in ball mills or vertical roller mills. Chemical composition tightly controlled (CaO, SiO₂, Al₂O₃, Fe₂O₃ ratios).

    Preheater & Precalciner Tower

    Raw meal passes through multi-stage cyclone preheater tower. A precalciner vessel decomposes ~90% of calcium carbonate (calcination: CaCO₃ → CaO + CO₂) using kiln exhaust heat before the kiln. ~60% of cement's total CO₂ emissions originate here as process chemistry — not combustion — and cannot be eliminated by fuel switching.

    Rotary Kiln Clinkering

    Raw meal travels through a 60–200m rotating kiln at 1,450–1,500°C. Petroleum coke, coal, or natural gas fired at the burner end. In the clinkering zone, calcium silicates fuse into marble-sized nodules called clinker. Kiln fuel costs ~30–40% of total production cost.

  5. 05

    Clinker Cooling

    Hot clinker (~1,400°C) exits kiln and is rapidly quenched in a grate cooler to ~100°C. Recovered heat fed back to preheater. Clinker is the internationally traded intermediate; it can be stored and shipped, enabling countries without kilns to grind locally.

  6. 06

    Finish Grinding

    Clinker co-ground with ~3–5% gypsum (to control flash setting) and optionally fly ash, slag, or limestone filler in ball or vertical roller mills to ~150 billion grains per pound. Supplementary cementitious materials (SCMs) replace up to 40% of clinker, reducing CO₂ and cost.

  7. 07

    Bagging, Bulk Loading & Distribution

    Cement stored in silos; distributed in bulk (truck, rail, barge) or bagged to ready-mix producers (~72% of US output), concrete products manufacturers (~12%), and direct contractors (~8–10%). Economic trucking radius ~150 miles; creates regional oligopoly dynamics.
