  1. 01

    Core Lamination Cutting & Preparation

    Cold-rolled grain-oriented electrical steel (CRGO/GOES) sheet — typically 0.23 mm, 0.27 mm, or 0.30 mm thick — is CNC-laser-cut into precisely shaped laminations (E, I, and step-lap geometries). Silicon content of 3–3.5% is required for magnetic properties. Burrs are removed and insulating oxide coatings (Carlite) are verified. For ultra-high-voltage 765 kV units, domain-refined Hi-B grade (≥1.88 T) is specified.

  2. 02

    Core Assembly & Stacking

    Laminations are stacked in a step-lap configuration — typically 5–7 laminations per step — using automated robotic stackers for large cores. The assembled core weighs 40–200+ tonnes for 230–765 kV class units. Core limbs are clamped with frames and tie-rods; the assembled core undergoes open-circuit loss verification before winding.

  3. 03

    Winding Fabrication

    High-voltage (HV) and low-voltage (LV) coils are wound on mandrels using paper-insulated transposed cable (CTC — continuously transposed conductor) for large LPTs, or paper-covered rectangular copper bar. Major insulation uses pressboard cylinders and oil-duct spacers of Weidmann-grade thermally upgraded kraft paper or Nomex aramid paper for H-class designs. Winding dimensional tolerances are ±0.1 mm.

  4. 04

    Active Part Assembly & Drying

    The core-and-coil assembly (active part) is built up with the windings, press frames, clamping structures, and leads. The assembly is dried in a vapor-phase drying oven (kerosene vapor at 80–90°C under vacuum) for 36–72 hours to remove moisture from the paper insulation to <0.5% water content. Moisture in paper insulation is the primary cause of transformer aging failure — this step is irreversible; paper cannot be re-dried in the field.

  5. 05

    Tank Manufacturing & Welding

    Low-alloy carbon steel plates are CNC-cut, rolled, and welded into the transformer tank body. Large tanks for 765 kV class units weigh 30–90 tonnes unfilled. The tank must withstand positive pressure test, vacuum fill, and must not leak at operating temperatures of 65–105°C oil. Conservator tanks, radiator banks, and cooling fans/pumps are attached.

  6. 06

    Oil Filling & Final Assembly

    High-grade mineral transformer oil (Nynas Nytro or Shell Diala equivalent) is degassed under vacuum and filled into the tank at ~1.5 bar pressure to fully penetrate the paper insulation. On-load tap changers (OLTC) and high-voltage bushings are installed. The entire filling process takes 24–72 hours; oil must be processed to <5 ppm moisture and 0.1 ppm dissolved gas before commissioning.

  7. 07

    Factory Acceptance Testing (FAT)

    Full electrical testing per IEC 60076 / IEEE C57: routine tests (ratio, resistance, losses, impedance, partial discharge), type tests (temperature rise, lightning impulse, switching impulse), and dielectric tests. For EHV units (345–765 kV) tests run 6–10 days. Applied voltage, induced voltage, and chopped-wave lightning impulse tests require specialized high-power test facilities — limiting which factories worldwide can complete FAT on EHV units.

  8. 08

    Shipping & Site Installation

    Large transformers (230+ kV, 100+ MVA) weigh 100–400 tonnes and can only be shipped by heavy rail or specialized transport barge — standard flatcars cannot carry some EHV units. US infrastructure has fewer qualified rail routes able to carry the heaviest units (>400 tonnes). Transformers typically ship drained of oil and are re-filled and tested at site, adding 4–8 weeks to commissioning.
