The process

  1. 01

    Copper ore mining

    Open-pit or underground extraction of copper ore, typically containing 0.5–2% copper grade. Ore is blasted, loaded, and trucked to primary crushers. Largest operations (Escondida, Grasberg, Collahuasi) each process 100,000+ tonnes of ore per day.

  2. 02

    Concentration (froth flotation)

    Crushed ore is ground to fine particles and mixed with water and chemical reagents in flotation cells. Air bubbles selectively attach to copper sulfide minerals and float to the surface, producing copper concentrate (25–35% Cu) and discarding waste tailings. Requires large volumes of water — roughly 90 m³ per tonne of copper produced.

  3. 03

    Smelting

    Copper concentrate is fed into high-temperature furnaces (1,200°C+) where sulfur burns off as SO₂ gas, which is captured and converted to sulfuric acid as a byproduct. The output is blister copper at ~98–99% purity. China now accounts for over 50% of global copper smelting capacity.

  4. 04

    Electrolytic refining

    Blister copper anodes are dissolved electrolytically into a copper sulfate solution, and 99.99% pure copper cathodes are deposited on steel blanks. The process consumes ~250–300 kWh per tonne of cathode copper — electricity is the dominant operating cost. Precious metal slimes (gold, silver, platinum) collect at the bottom and are recovered separately.

  5. 05

    Copper rod production (continuous casting)

    Copper cathodes are melted and continuously cast into copper rod (typically 8mm diameter) using the Southwire or Contirod process. Rod is the primary feedstock for wire drawing. Global rod production capacity is approximately 20 million tonnes per year.

    Wire drawing

    Copper rod is pulled through progressively smaller tungsten carbide or polycrystalline diamond dies — often 14 or more passes — to reduce diameter to final gauge (ranging from 0.05mm magnet wire to 25mm building wire). Intermediate annealing restores ductility lost during cold working.

  7. 07

    Insulation and jacketing

    Drawn copper wire is coated with PVC, XLPE, PTFE, or other polymer insulators via continuous extrusion. Finished wire is tested for conductivity, insulation resistance, and tensile strength before spooling. High-performance cables (aerospace, submarine) receive additional shielding and armoring.
